Aren't MR2 hubs 4x100 already anyways? What would it take to turn one down to fit inside the Escort knuckle/bearing, rather than re-broaching? I imagine that some easy lathe work would be less expensive than EDM anything. Just a thought, I might be wrong on the 4x100 MR2 PCD also. Hub circle might be off, though...
With my wagon, I use a stock MX-3 passenger side axle, corksport intermediate shaft, and a Raxles driver-side axle. The entire point was to make the PS axle the weak link, and it's proven itself that way since. Nice quick 15 minute axle change!

The mk1 is 4x100 but also has the smaller 26 spline, identical to the escort. The hubs I would need to use are from the mk2 turbo only (the mk2 n/a uses the smaller splines as well). The mk2 cars are 5 lug, 5x4.5".
You are right though, lathe work and even re-drilling lug patterns would be a piece of cake compared to resplining. The problem is the mk2 turbo hubs are few and far between. When they do come up, it seems that people are asking ~$300 for a pair. That price plus the machine work makes re-splining some spare stock hubs sound pretty attractive.
DSS couldn’t help me, they don't have a broach for the Toyota 27 spline. They could make me some custom 450hp rated axles for about $800.00 though. but then you're back to uber-strong outsides, and something breaking INSIDE the transmission..
I wonder if there's something else that uses a 30mm 27-spline setup, like a camry or solara or bigger lexus model or something, or if it was only MR2-turbos...
if i's a 5-bolt hub, just plug-weld/redrill and you're golden!

i'm not sure, its hard to figure stuff out now because rockauto took all the spline count info out of their CV axle descriptions
i know the early camry v6 (like pre-93) had 26 spline outers. they may have changed for later years but it seems unlikely.

I say go with custom axles and never worry about it again. If you keep breaking stock toyota ones, you will eventually reach that price anyway. Plus alot of work.My family has lots of bg's!
